Toyota said the recent outage in Japanese factory operations was caused by insufficient storage space on database servers.
On August 29, it was reported that an unidentified system failure had forced Toyota to suspend operations at 12 of its 14 assembly plants in Japan. As one of the world's largest automakers, this situation has resulted in the loss of production capacity of 13,000 vehicles per day, which in turn affects exports in the global market.
A Japanese news media reported that Toyota explained that the failure occurred during maintenance by an IT system on August 27, 2023. The maintenance of this plan is to organize the data and remove scattered data in the database. However, because the storage capacity reaches the upper limit before the task is completed, an error occurs and the system fails. The glitch directly affected Toyota's production order system, so all tasks could not be planned and executed.
Toyota explained that the main server and backup machines run on the same system. As a result, both systems faced the same failure and were unable to switch over to each other, which inevitably led to a shutdown of plant operations.
On August 29, 2023, the Toyota IT team prepared a server with greater power to receive the data that had been partially transmitted two days ago, so the system returned to normal. Toyota engineers later restored the production order system and the factory resumed operations.
The incident exposed the complex nature of IT challenges and the consequences when routine maintenance tasks are not properly planned. A seemingly small oversight, such as miscalculating the disk space or insufficient storage space required for data migration, can cost large organizations millions of dollars.
So far, Toyota has had a difficult time in IT system security and data management this year. In May, Toyota reported twice that improper system configuration led to potential data leaks, affecting the security of private information of millions of customers in recent years. Earlier this year, researchers discovered multiple API flaws in the Toyota app and security gaps in its supplier portal that could lead to unauthorized access to confidential information.
